Me and my family go to Pigeon Forge every year. Love it down there.

Five Oaks Farmhouse for breakfast.
Mel's Diner has a descent breakfast for the price.

Huck Finn's for dinner.
Gaucho Urbano brazilian steakhouse for dinner. Pricey but awesome.
Taste of Italy in Gatlinburg for dinner.

The comedy barn is a good time if you have kids.
Hatfield and McCoy's is a good show and pretty good dinner.
Lumberjack Feud is a fun show.
The Island is a good way to kill some time.
Wahoo Ziplining is a blast.
Depending on where you are staying you can fish private property for free. My kids always look forward to this.
Tuckaleechee Caverns in Townsend is really cool. Done that twice.
Cade's Cove is good but I would recommend being there at daylight to see any animals. Wednesday is biking and walking only. Any other time you drive the 11 mile loop. Hiking and lots of old buildings to stop and look at.
For shopping I recommend the Tanger Outlets in Sevierville, TN. Wife enjoys this.
Ripley's Aquarium in Gatlinburg.

Depending on your direction of travel, both Asheville and Chattanooga are worth a stop. Aquarium and kids center in Chatt were big hits for my kids.

That little Mayfield Creamery ice cream store in Gatlinburg is pretty fantastic also.

You can check out the moonshine distilleries.

I'm a little partial because my best friends family owns it, but Tennessee XXX is pretty cool

Everyone else has made good suggestions so far.

Check out a mountain coaster while you're there. Theyre pretty fun

Are there any times of the year when it is less crowded? Or is it like Disney World-always crowded, and always standing in line?
Maybe winter when a lot of the theme park stuff is closed. Early spring isn't bad, right after stuff starts to reopen. But it picks up steadily through spring, madhouse through summer, then stays busy through fall with leaves changing colors and people trying to cram in one more mini vacation. In addition to all the tourist stuff, PG stays busy with conventions, car shows, etc so that there's almost always something going on.

Yeah, kids love that Discovery Museum in Chattanooga. Crazy how much they improved that downtown area from what it was when I was growing up.

We were there in April, and the Rainforest Adventures place was a hit with my kids. Lot of reptiles, but other interesting creatures too.

+1 on this. Our kids have been to this small zoo a couple times. Always fun.

If unto these hills is playing, it is worth the drive for the show. Hatfield and McCoy, Comedy Barn and Dixie Stampede are fun also especially if you have never been.

If Unto these Hills is still playing, they've been doing it for a really long time.
I saw that when I was a kid, probably 40+ years ago.
