@doncarpenter and @tcg144 are you guys sewing throug the foam with your machine? If so what machines are you using?

I can get through about 3/8" foam plus a couple of layers of fabric. I use a juki du-1181n.

What are you guys using to shape foam? Do you shape foam for shoulder straps or just let the edges square?

I leave edges square. At least 2 of the major makers do so, too.

Square up to 1/2" thick, but I've never used foam thicker than that. I think I would change my design before I'd get involved with shaping foam.

Okay, I’m gonna try a set of shoulder straps here shortly. Also need to make a lumbar pad, the kifaru one is shaped which is what made me wonder about the shoulder straps

I've shaped a lot of minicell foam...including today. Fine-toothed saws, utility knives and the Stanley Surfoam Shaver. That last one is an excellent little $4 tool for foam.

I actually made my own before I found this. I use it to shape foam in gun cases and have used it to shape foam replacement for quivers.
