I’ve got a CVa optima v2 that I got about 50 rounds through and just noticed it has a barrel bulge about 4 inches from the end of the barrel. My question is should I start looking for a new muzzy or just send it with this one? It’s still shooting pretty good out to 200

Wow, that’s interesting. Must be about the depth a starter would push a second bullet over an already loaded one? I’d just keep shooting it since the relatively low pressures near the muzzle aren’t going to make it any worse.

That's likely the QLA at he end of the barrel to allow for easier loading. Unlikely you damaged the muzzy. Take pictures of the exterior of the barrel and post them here. Is this your first inline muzzleloader?

This is my first and I’ve had it about a year. You can see the bulge on the outside

Lol not 4 inches down the barrel. Cva qla is 3/8" deep at the muzzle.
